So, what is the best way to notch this thin .025” aluminum. First of all I left the angle 1/4" long at each end and will trim it later after its fitted. As you can see I clamped a piece of wood to the drill press table that I them clamped the aluminum to. The wood is precisely positioned such that the aluminum is in perfect position to drill. All I had to do is position the aluminum laterally. The clamped wood assured a good position in the other axes. I cut the corner off the clamped wood piece so that the aluminum fit tight against it. Used a 1/4” diameter drill.
