Tonight I used the bandsaw to cut away most of the excess plywood around the edges of the form block, used the oscillating sander to bring the wood even with the exact edge line all around, separated the form blocks and routed the 1/8" radius on the inside edge of the top form block. Finally I put 3/4" relief grooves in that same form block. Then after clamping the metal back in place, I formed the blank into my firewall. I'm fairly pleased with the outcome, although I had a little extra material in the bottom two relief bends, which caused some limited crimping. Given its location and the thickness of the material, I think I'll be just fine. In any event, I'll be checking with ZAC or Mark Townsend tomorrow to see if this means I should form another one. The good news is that the form blocks are made. The bad news is that I would have to get the metal from Aircraft Spruce, form it more precisely, and then drill all the holes and slots that were pre-drilled on this blank. We shall see if that is necessary. Word to fellow scratch builders: Make your relief recesses deep, deep, deep. Each one needs to absorb a fair amount of heavy material.
