You've gotta love the bending brake! Thanks, Dave, for the simple but effective design. Bending these parts is not difficult, especially if you are sure to have at least 40mm under the brake at all times. That means when you have a 19mm or 20mm flange requirement, you slide 40mm+ under the brake, clamp it down, drill out and clamp intermediate holes if required for gripping power on long parts, and bend away. Then of course you trim. On the .040" doublers, I decided to make a single U-shaped channel with enough width in the web to allow me to cut the two doublers apart, still leaving 19mm for each flange. Because it would be almost impossible to use the Olfa knife and straight edge down in the channel, I went with the band saw and it worked amazingly well. Just a little touch up on those edges using the oscillating sander, and I was good to go.
