After thinking about the way I tried the first time to make the elevator horns, I decided to change it up a bit. It's pretty important they line up as well as they can when bolted together, so instead of drilling the holes to finish size, I drilled them to 1/8ths in. This way when they are mounted to the airplane I can match-drill the horns and have a perfect fit.

One other thing I did is use my rotacut to make the holes for the T14 tube. The unibit I used earlier walked too much and caused the final hole to be mis-aligned. The biggest bit I had was 3/4in, which was perfect. Once the holes were cut, I drew out witness marks around the hole to get it to 7/8ths and centered. I aligned the two horns together (before bending) and put them in a vise. Using a high-speed rotary cutter on an air motor I took it to the final opening size. Even using the rotacut, it was off a bit. The final result is two halves that should come together really close, then match-drill when everything is lined up. The other thing I did was file a slight stress relief where the bend was. It may not have needed it, but it sure makes me feel better!
