As usual I get to working and forget to take photos. So a bit of work was completed before image one was taken. I finalized the area to cut out of the skin (see previous post) and then set up to get the corners cut out. The corner radius 3/8" so I marked the center for that radius for each corner. The A&P school where I am attending has this large rotary hole punch that will punch a hole from 1/4" to 2" diameter. Using the 3/4" diameter punch I punched out each corner. To take as much material out as quickly as I could I used the 2" hole punch to remove most of the remaining material in the access panel cutout.

After heading to my hangar I spent the remaining time removing the small amount of material still remaining. This was a slow proces of trimming (first with a Dremel), then sanding and filing to maintain a straight edge. I grabbed a four inch peice of scrape angle aluminum and used spray adhesive to glue sandpaper to one side. This gave me a hard, straight device for sanding.

The last two images show the end result. Both panels just fit inside the opening. In image two it looks like the left edge of the right panel is slightly curved but its in the photo, not in the skin. I was getting ready to prime this area when I realized I need a slight gap around the edge, maybe 1/32" or so. These panels fit now but when I paint the aircraft they won't fit any longer, The paint will prevent the panels from nesting inside the skin. I will fix that tomorrow.
