Brief Description:  Started rear wing spar doubler replacement

I received a couple of undrilled replacement rear spar doublers (i.e. strips of aluminum sheet) from Zenith. $15 for parts and $15.75 handling. Not pleased about the handling fee, but it is what it is. Roger said to use bolts or A6 rivets for the new part. I asked for rivets, but none were included. The new parts are 10mm longer as I requested. That is probably overkill, but it is easier to remove material than add.

My existing doubler is riveted from the trailing edge side, which makes drilling out the existing rivets pretty much impossible without some way to get back there. My existing access panel did not go back far enough and the angle was not good on what was accessible. I had to remove my hard fuel line which passes through the rear spar. The hard lines are 1/2" which is overkill, but at the time I hadn't decided on an engine. I may just switch back to the original system and feed the header tanks with the original smaller diameter rubber hose since I would have to adapt it down anyways to the header tank port.

Decided the best thing to do would be to remove the inboard trailing edge, so I drilled out those rivets and thought I would be able to get it off. Silly me! The bottom of the trailing edge is sandwiched between the bottom skins and the spar and the Cortec had it immobilized. The curve of the top allowed for breaking the seal, but not the bottom.

Ended up expanding my access panel to reach the outboardmost rivets of the doubler and with the top of the trailing edge free, I was able with gret difficulty to get the rivets out and remove the old doubler.

Used the old part to match drill the new one (except for the fuel passthrough). Keeping the A5 size until everything is ready to go. Cleco'd in place.

Re-riveted the bottom trailing edge.

Got ready to do the right wing, but ran out of time.

If you haven't done your wing yet, you might want to think about not riveting the trailing edge to the rear spar until you know your doubler is long enough, or just start out
