In my last email to Roger, I asked if I could just realign the lip and double the rivet number along the entire edge since the originals would now be misaligned on the lower lip. He said that is what he would do, so that is what I did. I started by drilling out everything needed to lift the top skin. Then flipped and riveted bottom skin and forward edge ribs. This gave me a good flat (no clecos) base to work from. Set on parallel 2 inch square pipe, the elevator had no detectable twist. Added cleco's to existing top skin holes for ribs and horn area. All pre-existing holes still lined up and everything was still level. Much, but not all of the front edge misalignment was gone and as expected, the holes became increasingly misaligned left to right. Removed piano hinge pin and realigned elevator side. Marked new hole locations between old ones. Drilled a few size 40 holes, making sure I pressed in on the lower lip slightly to get the lip even all the way across the length. Confirmed alignment of top skin, piano hinge, and lower lip along entire length. Drilled remaining new holes size 40 and cleco'd. Reinstalled piano hinge pin and stab side hinge to confirm free movement and no binding. Redrilled size 30 and 40 original holes to remove any piano hinge and lower lip hole misalignment and cleco'd original holes. Gradually drilled now holes to size 30 or 40 as appropriate and cleco'd. Marked new hole locations in red as these will need to be riveted first as they have no odd shaped holes in the piano hinge or lower lip. Everything still looks straight and flat with no twist. Thats where I stopped for the day. Next will be to test fit the stab again and assuming that is good, open up the top again for deburr of new holes, then reinstall the horn guts and finish final assembly.
