Brief Description:  Cabin heat diverter box

With so many sub-projects ongoing, it's been tough to stay focused on finishing one before starting on another, so I've taken to working on things that have a definite beginning and end. Today I started by measuring for the cabin heat diverter box, which requires a 2" hole to be punched through the firewall. There is conflicting guidance on where this hole should be located, with one source suggesting picking a "convenient location that does not interfere with any engine components", to one that measures to the 1/16" from a point on the firewall. This is the one I chose.

Due to the fact that the engine is very much in the way, I elected to mark the spot, drill a pilot hole from the outside with my angle drill, and then use a Unibit from the inside to finish the 3/4" hole required for the punch. The pictures show the progress, and once again I am amazed at how easy it is to make holes in metal...

The final task was to drill the two holes that attach the box to the firewall. This required a bit of careful measuring, and once drilled, the inlet hole on the box lined up almost...almost...perfectly with the hole in the firewall. So, perfection continues to elude me, but now all I need is some high-temp RTV to finish the job.
