Prior to make the panel, I drilled out some of the -3 rivets. Although Avipro replaced every rivet with a nutplate on the main fuel tank cutout, I think that's excessive, and probably not as strong as the original rivets would be. As a result, I only drilled out every other rivet, starting at the corners on the front, inboard and outboard sides. On the aft drill line, I used similar spacing as the rivets, as there are no rivets there. I fabricated the right aux fuel tank removable panel from a .032 inch 2024-T3 2 ft x 4 ft panel. I looked at the Avipro main fuel tank panel, and it seemed to use a .60 inch center-edge distance. Accordingly, I marked a right angle line .60 inch line in from each edge intersecting at one corner of the Aircraft Spruce sheet of aluminum (which always comes predented in one corner). I drilled the intersection with a #40 drill bet, and clecoed it into the corresponding corner of the cutout. I used tape and clamps to hold the panel in place once the best fit of the lines through the holes cut be obtained, and drilled out the holes from the inside-out starting at the clecoed corner. Once all the holes were drilled, I removed the panel, marked out a .60 inch center-edge distance and cut the panel on the shear. I bent 3/16 inch flanges on each lip using a brake and radiused the corners on a belt sander.
