I worked on sanding the box down some more - removing the slurry remnants. I found a circular wire brush in my Dad's old tool box and that works really well for removing slurry - so I worked that for a while. After an hour and a half of using the wire brush and other tools - I am calling it done.

On the flange, I did thin down the thick corners a bit. They are much closer to standard thickness all the way around now and will sit level on the metal frame.

I am thinking I want to put some sort of soft rubber on the floor and walls of the storage area - so I need to think about what to use for that. Some sort of paint in soft adhesive that dries like rubber would be idea - maybe like that, "As seen on TV" flex seal? Probably end up with a mess but I will be thinking about that.

After sanding away I mixed up some resin, hardener and flocked cotton fibers - which are structural. I have watched the Van's RV-14 videos showing how to bond the windscreen to the front fuselage skin and they use the cotton and resin mixed to a non-runny consistency and then put it into a zip lock bag. After clearing the bag of air and sealing it, a cut in the corner makes it like a cake frosting applicator. With that I was able to fill the fillet between flange and box. I also spread it smooth with a popsicle stick and it was sitting nicely in suspension two hours later.
