After reviewing From the Ground Up, I was worried about countersinking bottom flange of rear spar instead of dimpling. Called Vans and was reassured it would be ok; I could always add doubler plates on sloppy sections if needed.
Riveted flap braces to rear spars. Hung ailerons and set aileron jig up on left wing. Cleaned, greased and hung left bellcrank. Cut wing side flap hinge half to length, laid out centerline along tab and attached to flap. Lined up left flap with left aileron; set 1/4" gap with cardboard spacer between flap and aileron and both trailing edges in line. Determined location for first rivet hole on outboard end of wing side flap hinge half, then moved flap to workbench and removed wing side hinge half. Drilled first rivet hole in hinge tab, then using one cleco and numerous cleco clamps, anchored hinge half to wing skin and flap brace using centerline through skin holes as a guide.determined layout for the rest of the rivet holes. Used spring punch to set precise drilling locations, then carefully drilled and deburred holes. Attached wing side hinge half to wing skin and flap brace with clecos, and test-fit left flap. Line up looked straight; 1/4 gap was accurate. Flap trailing edge very slightly inside of aileron trailing edge; .04 difference, or 1/25 of an inch displacement.
