I decided on Noctua industrial cooling fans. They are a bit more expensive but are designed to be quiet, powerful and long lasting. These are 120 mm, 12V fans that flow 71 CFM @ 3.94 mm/h20 and turn at 2000 rpm.

I decided to fabricate doublers for the 120mm holes.

Shear doubler material from 032 aluminum sheet.

As the grilles will lay flat behind the glareshield surface, square doublers were made. The glare shield will be modified to show a round hole for the grill.

Rivet spacing was layed out and two index holes drilled.

Both doublers were clecoed together and then drilled using a #40 drill. Holes were clecoed as drilled.

The fan placement was then determined and an index hole was drilled in the glareshield at the fan center.

The doubler was then aligned with the glareshield rivet lines and a second index hole was drilled.

Match drill glareshield and doublers, using #40 drill, cleco as drilled.

Next, the doublercorners were drilled and the centers were removed, using a scrollsaw.

Debur and smooth all doubler holes and edges.

Verify fit of fan grilles.
