I bandsawed the plaster mould into six pieces, then PVA'd to seal them. I then carefully wet out several layers of carbon with vinyl ester resin, pinched the baffles between each block, then vacuum bagged the whole lot. Vinyl ester gels quite quickly, so it was an especially tacky and messy job, but I think it worked out OK.
