FIRST ANNIVERSARY OF WORKING ON MY 601XL KIT!!

This is taking longer than I expected! Like everything else I do!

1. On the Matronics Zenith List Andy Elliott posted his thoughts about possible weakening of the wing by the aileron control rod hole in the rear spar. See, http://members.cox.net/n601ge/drawings/rearspar.html He decided to add a doubler made from a modified L-angle to the bottom flange of his rear spars. He recommends checking the flange each year during the conditional inspection.

2. Fig. 1 shows Andy's photo the hole in his rear spar. Using ImageJ (http://rsb.info.nih.gov/ij/), I measured the distance from the flange to the edge of the hole as ~3.5-mm.

3. Fig. 2 shows the doubler Andy made for his spar.

4. I will include the same sort of doubler on my rear spars. It sounds like a worthwhile precaution. And, I will cut the hole so that it is ~4-mm up from the inside of the flange, which is about 3-mm higher than where Dwg. 6W7 puts it. Once the aileron is clecoed in place, I will check the clearance between the bottom of the hole and the control rod clevis.

5. I practiced cutting holes in sheet metal:

- 1st, I tried using the fly cutter. I could not come up with a way to 1) hold or clamp the metal to the drill press table that did not obstruct the fly cutter rotation; 2) bring the drill press chuck down; and, 3) turn the chuck or fly cutter by hand. The slowest speed on the drill press, 630 rpm, was too fast for a controlled cut. I gave up on the fly cutter. I need instruction in fly cutter use.

- 2nd, I tried using a hole saw. The hole saw worked quite well and appeared to cut a perfectly round, 1.5" diameter hole. Tlhere was a significant burr on both sides of the sheet that was easily cut off with an Avery pivoting deburr tool. This looks to be the best way to cut the aileron control rod hole. See Fig. 3.
